Potentially a dumb question but can't find an obvious answer:
What is the maximum (round) size gutter pop that fits a standard vic 115 quad gutter?
Is it 90mm / 100mm?
Also, I hear that it is recommended to install the pop on the outside of the gutter to prevent pooling on the inside of the gutter (water has to pass over connections). Is this commonly done? Wouldn't it look rough? Or does the downpipe mostly cover it up?

90mm. You wouldn't have any possible need for a 100mm downpipe on 115mm quad in any case.
The downpipe covers the pop.
Plumbers just don't think to install the pop from underneath but it is just as easy as installing it from above, it only requires the same sealant and pop rivets. The height of some of the internal 'dams' that I have seen has almost been comical.
